Has anyone here ever had to replace Ford V10 exhaust manifold bolts that were broken inside the head on the truck? Can the broken bolts be replaced on the truck or do you need to remove the cylinder head?

Same issue with all 4.6/5.4 modulars in the trucks. So, same fixes apply.

Depends on how good/lucky you are.

Usually they break because of manifold expansion/contraction moving them around. Meaning they weren't bottomed out in the threads, meaning they have "zero" torque on them. If they are broken off above the head surface, you can get in there to remove the rust from inside the manifold hole and use a left hand drill bit to drill a hole through it. Drill jigs are made for this. If you're lucky, the friction of the drilling will unthread the bolt. If less lucky, you still need to use an EZ Out.

If the bolt broke off below the head surface, which they usually do, you generally won't be able to get them out without removing the manifold. They aren't going to want to unthread without persuasion. I have had them where I started drilling them normally and they threaded IN. Then I can clean the head's dirty exposed threads keeping the piece in place, then casually remove it by reversing the drill.

Replace ALL of the studs and nuts. Some of them will break when you try to remove them. Some of the ones that survive that will break when you try to torque the nuts when putting it back together. The studs and nuts are cheap, just do it and save the hassle.
