There is a guy here that rallycrosses and has a build thread for a 245. I can't remember his username, though. I would say that a good start would be to check out the "common issues for volvo 240" page on the IPD website.
Main issue i have is it seems around here hardtops are in the $1500 now and the new mazda ones are $1700 from mazda so for $200 more why not just get a brand new one.

Relax, I'd just spent the day rallycrossing a Miata with six other people rallycrossing Miatas amongst four different cars (two had one driver, one had three, I was co-driving EvanB's turbocharged drift machine) and of course Miata is the answer to Life, the Universe, and Everything. So my off the cuff comment is a natural one.
Last time I was in Detroit region there were about sixteen Volvos, mostly 240s. The funny was there was someone in Mod running a turbo swapped 242, and there was someone in Stock running a wagon, using the number 242...
From what i can remember about my old volvo days, look for rust under the battery and at the bottom of the spare tire well. If you care. Mine was ok there but i remember reading that those were the most common trouble spots for rust.
