If you're dealing with sub 4" tubing alot, you haven't found the easy button yet if you don't own a portaband saw.....

Live on Raman noodles and water for a few weeks and you will save more weight than most any amount of cutting and grinding.

Just used a air powered die grinder to cut a door crash bar out of my MG Midget. I didn't weigh the debris, but it had to be at least 10 lbs.

The difficulty I find with a sawzall when trying to cut tubing is that the blade bends, and you don't wind up with a cut that's square. Cutting 1" square tubing in the vise, I wind up with the two top corners on a perpendicular line, but the outside bottom corner is 3-4 mm to the outside of the cut.

This is with a DeWalt saw and Milwaukee blades.
