I have a problem, and I've got the need for a solution (ok so both are hypothetical, but nothing like some neuro stimulation right?)

So, i've got a thing for tercels.. i've also got a thing for the best 1.6 toyota made, the blacktop 20 valve 4AGE.. itb's, 20 valves, vvt, high revs, underpowered compared to a b16a hahaha...

Anyhow, it's longer than a tercel engine, but will fit in the 'bay, a guy I know put a 4AGE 16v in his tercel, worked out well, but had the passenger side frame rail notched so that he could retain his factory length driveshafts (or axles, whats your preferred term?)

Now, sure you can notch and reinforce, or you can put the motor in a nice spot in the bay, room on both sides to do things like timing belts and whatnot without yanking it out, BUT, you need custom length 'shafts.. longer passenger side, shorter driverside..

I saw a picture from a Lemons event of a V6 MR2 that has an axle customized with some round steel stock.. sure its a cheap solution, and i don't know how unbalance in it would affect things, but it works, right?

So now, I ask my fellow enthusiasts, the wise, enthused and motivated.. How would you go about lengthening one axle, and shortening the other, keeping in mind that the car will see street duty.

get a second set of axles, and cut/weld them all together until you get the shaft lengths you need. or maybe find a way to cross reference the spline counts and lengths with other vehicles and maybe find a junkyard donor that has the proper parts.

I cut and welded some solid CV axles and the damn things broke right at the weld. Welding changes the heat treatment properties of the axles and makes them brittle.

You are better off to have a set of CV's resplined for your application. Moser Engineering and Dutchman Motorsports can both do this.

Or, if you can find some hollow CV's (not that hard, IIRC FWD VW's had them among others) those can be shortened/stretched safely.

I have done a set by cutting welding and sleeving. I was never comfortable with them. They never broke but.. .. . Considering the time I spent on it I would probably just see about getting new shafts made up.

Alright guys, any idea on cost for cutting shafts cut with splines?

Dutchman shortened and resplined a set for $150.00 US. That was cutting and resplining one end only.
