I'm currently working on a car with no aftermarket possibilities. I cut the tubes on the spare stock struts to see how they were made, and it seems if I gut them I could just put an insert into the stock housings. The body of the inserts need to be about 1.5" (the inside of the tube measured 1.556") by 13", and the piston maybe 12" or so. They don't have to be adjustable or anything, just a lot stiffer than stock struts on an '86 Escort. Any ideas?
There's some info in the Monroe guide, but it's not 100% complete for everything out there.
Sounds like you need to be using rabbit inserts.
right around 1.5" diameter as well. There is a reason that everyone from datsun Z folks, Fiat X1/9 folks, BMW E21 and 2002 and datsun1200 people all use them. They are just about the smallest and with a large aftermarket they are avaliable in a lot of rates and of course the konis and billys are revalveable to any spec.

I was actually thinking Rabbit inserts might fit, but I didn't have any laying around at the time! Excellent. Thanks for the info.

Swift GT front inserts are pretty short as well.... also MR2 rears. It would be nice to document strut inserts for those of us without many options.

I do find it slightly odd that you found this thread and not the one titled "How to fix a $1300 Mercedes air strut for $6.95", yet you knew it was me and the exact price. Very odd indeed.
Oh, and by the way I ended up using the threaded collar from a pair of Rabbit strut tubes and some Bilstein HD inserts I had laying around that came out of a Corrado. I need to make some limiting straps or find an insert with a shorter piston though, since the spring is very loose when it's up in the air.
